What are the basic steps to change my Main wire harness?Updated 14 days ago

Replacing the main wire harness on your electric motorized bike requires careful preparation and attention to detail. Follow these step-by-step instructions to ensure a safe and successful replacement.


Safety Preparation

Before beginning any work on your bike's electrical system, it is crucial to eliminate all power sources:

  1. Turn Off Power & Remove Battery: Turn off all power to the bike and remove the battery pack completely.
  2. Power Cycle (DCE): Perform a full power cycle by holding the display power button for 5 to 10 seconds to dissipate any remaining stored controller energy.

  3. Disconnect Handlebar & Accessory Cables:Unplug all cables connected to the main tree cable harness, including:
    • Display unit
    • Throttle
    • Headlight
    • Combination switch (for bikes equipped with turn signals)
    • Brake motor cut-off switches

Locating the Controller Connection

The connection point between your controller and wire harness varies by model. Locate the main multi-pin round connector based on your specific bike:

  • X-Class (pre-2025 models): Inside the controller box located in the down tube.
  • X-Class 60V: On the underside of the frame, under the saddle, protected by the controller cover.
  • Grizzly Gen 2 & 3: Inside the cable box positioned beneath the saddle.
  • Kepler 2026: Inside the frame cavity near the bottom bracket.

Preparing the Guideline

A guideline will help you thread the new harness through your bike's frame without getting stuck:

  1. Select Guideline Material:Use smooth, durable materials such as:
    • Paracord
    • High-test fishing line
    • Old mechanical shifter cable
  2. Secure the Guideline:Attach the guideline tightly to the controller end of the existing wire harness using electrical tape, creating a smooth, tapered connection.
    • Tie off the opposite end of the guideline near the controller mounting area so it cannot be accidentally pulled entirely into the frame.
  3. Use Adequate Length: Provide approximately 4 feet of slack for easy maneuvering.
IMPORTANT: Avoid using stiff baling wire or uninsulated metal wire, as it can scrape internal paint, snag internal housing, or damage electrical cables during the threading process.

Removing the Old Wire Harness

  1. Move to the front of the bike near the head tube.
  2. Carefully pull the old wire harness forward out of the frame until it emerges completely, bringing the attached guideline with it.
  3. Detach the old harness from the guideline while leaving the guideline threaded through the frame.

Installing the New Wire Harness

  1. Attach New Harness: Tightly tape the controller end of your new wire harness to the front end of the guideline.
  2. Thread Into Frame:Slowly pull the guideline from the controller side while feeding the new cable into the frame from the front:
    • If the cable becomes stuck, gently pull it back slightly and rotate it.
    • Push forward again to navigate around internal frame obstructions.
    • Take your time and avoid forcing the cable through tight spaces.
  3. Connect to Controller: Once fully pulled through, plug the harness firmly into the controller, aligning the internal connection pins.
  4. Reconnect Components: Reconnect all handlebar and frame components in the reverse order of disconnection.

Final Testing & Verification

  • Reinstall your battery.
  • Power on the bike and test all electrical components (display, throttle, lights, brake cutoffs) to confirm proper functionality.
  • Secure any loose cables using zip ties or frame cable wraps to protect them during rides.
