MUDD PPB - Replacing the ControllerUpdated 3 hours ago

This guide provides step-by-step instructions for safely removing an old controller and installing a replacement unit on your electric motorized bike. You can follow along with the written procedure or the embedded video below.

CRITICAL WARNING: Always power cycle—Dissipate Controller Energy (DCE)—your electric motorized bike before disconnecting or reconnecting any electrical components or opening the controller bay. On dual-battery models, both batteries must be removed to perform a proper DCE. Step-by-step guidance is available in our Power Cycle (DCE) Guide.

Controller Replacement Video Guide

Required Tools & Materials

  • 3 mm hex wrench (Allen key)
  • 8 mm socket or open-end wrench
  • Phillips screwdriver
  • Flathead tool or small precision screwdriver (optional, for plug latches)
  • Smartphone (for clear photo documentation)
  • Replacement zip ties

Phase 1: Preparation & Controller Bay Access

  1. Power Down & Access the Bay:
    • Turn off the bike's electrical system, remove both batteries from the frame, and perform a full DCE power cycle to dissipate residual power.
    • Locate the controller bay cover plate on the left side of the bike frame.
    • Use a 3 mm hex wrench to unfasten and remove the cover plate screws.
    • Slide the cover down along the crank arm toward the pedal to move it clear of your workspace.
  2. Document Internal Layout:
    • Take a clear photo with your smartphone camera showing the layout of all internal wiring, connectors, and components before disconnecting anything. This serves as a critical reference when tucking wires back in later.
    • Carefully ease the components out of the controller bay to access all connection points.

Phase 2: Disconnecting the Old Controller

  1. Disconnect Battery Balancer & Molex Plugs:
    • Disconnect the yellow XT90 connectors originating from the battery balancer.
    • Disconnect the three white Molex plugsattached to the controller:
      • Tip: If a plug latch is stubborn, gently lift the locking hook using a small flathead screwdriver.
      • Caution: Carefully wiggle the connector body back and forth—do not pull directly on the wires, as fragile pins can pull out from the housing.
  2. Remove Main Power & Phase Wires:
    • Remove the clear plastic protective shield covering the terminal blocks on the controller.
    • Locate the main terminal screws securing the color-coded phase and power ring terminals (Red, Black, Blue, Yellow, Green).
    • Use an 8 mm socket or open-end wrench to break each terminal screw free.
    • Finish unthreading the screws using a screwdriver, then free all ring terminals from the old controller.
    • Set the old controller aside.

Phase 3: Installing the New Controller

  1. Connect Wiring to the New Controller:
    • Connect the three white Molex plugs into their corresponding color-matched ports on the new controller until fully seated and latched.
    • Reattach the terminal ring connectors (Red, Black, Blue, Yellow, Green) to their matching color-coded terminal posts on the new controller.
    • Tighten all terminal screws securely using a screwdriver and 8 mm wrench to ensure a solid electrical connection without stripping the threads.
    • Plug the yellow battery connectors back into the battery balancer.
  2. Secure Cover & Organize Wiring:
    • Reinstall the clear plastic protective cover over the new controller terminals.
    • Carefully guide and nestle all components and wiring harness bundles back into the controller bay cavity.
    • Secure loose wire bundles using replacement zip ties. Ensure wires are routed smoothly with no sharp bends, pinches, or crimps.

Phase 4: Final Reassembly & Testing

  1. Close Controller Bay & Test:
    • Slide the controller bay cover back up the crank arm and align it flush with the frame opening.
    • Secure the cover plate using your 3 mm hex wrench.
    • Reinstall both batteries into the bike frame and lock them securely.
    • Power on the display to verify proper system operation and functionality.
